Industrial foundries commonly use iron for a variety of items like cookware, like cast iron pans, and even bridges. Casting iron provides an easy and effective method of making such large structural pieces and even smaller pieces for around the home.

The most common furnace type used by home foundries is the cupola furnace. The cupola is a basic furnace type that does not need a crucible as it allows the caster to pour the molten metal directly from the furnace into a ladle which is then poured into the mold. Cupola furnaces resemble smoke stacks and can be home made for those with enough confidence and some mechanical know-how to attempt it. The fuels used to heat the metal in a cupola furnace depend on the caster’s resources and preference. Many will use propane and some will use coal. There are a select few that will use waste material such as old scraps of metal and the powder at the bottom of bags of barbecue coal to fuel the cupola. For iron many would recommend the use of propane, but there have been some casters that have succeeded with waste material. Don’t be afraid to experiment with different fuel types to find the perfect fit for your furnace and need.

Finding a source of iron can be difficult and a trip to the scrap yard might be in order. This is just one of the exciting ventures that metal casting can provide you. After you locate your iron you will need to prepare your mold. This is assuming you have a pattern in mind that you want to cast. If not, then go ahead and figure something out even if it’s a small piece in order to test your iron casting ability. Since sand casting is the most popular casting method you might want to use it for the iron casting especially if you are familiar with the method and not with iron.

After making the sand mold and placing the runner for the molten iron you will melt the metal. The melting point of iron is 2,800 degrees Fahrenheit or about 1538 degree Celsius. Since all metals melt at different temperatures don’t be impatient if iron takes longer to melt and don’t be surprised if it’s quicker.

Cast aluminum is a specific metal that has gone through one of the several processes known as casting. Essentially, cast aluminum is created when methods such as die casting, mold casting, or sand casting are used to temper the aluminum for use in creating components for many different types of products. Cast aluminum is used for a number of items around the house, as well as machinery and other products that are necessary to the manufacturing of a wide range of goods and services.

One of the more common applications of cast aluminum is in the creation of cookware. Just as cast iron is used for skillets, baking pans, and other kitchen essentials, cast iron can also be used for these items. Usually created using the die cast approach, the cookware can withstand the high temperatures required to cook food properly and will remain useful for a number of years with no more than minimal care.

Cast aluminum is also used to create outdoor furniture. While not quite as popular as cast iron furniture for the lawn, cast aluminum patio furniture is somewhat more lightweight and can be moved around the space with greater ease. Patio furniture made with cast aluminum includes such items as chairs, gliders, and tables.

In addition to cookware and cast aluminum furniture, the cast metal is also used to create a number of motor parts for land vehicles as well as boats and ships. Components such as connecting rods, pistons, housings, radiator tanks, and other essentials can be created using both die casting and mold casting methods. Even components such as compressors and various types of gears may be created using aluminum of this type.

High pressure die casting is a versatile manufacturing process in which molten metal is injected with a die casting machine using considerable pressure into a steel mold or die to form products. These molds, or dies, can be used to produce complex shapes with a high level of accuracy and repeatability. Die castings are among the highest volume, mass-produced items manufactured by the metalworking industry. They are used in numerous applications for industries such as automotive, locomotive, agricultural, marine, plumbing, lighting, and many more.

There are several alloys that can be used: zinc, aluminum, magnesium, brass, and copper. Every alloy offers a unique advantage. Let’s take a look at a few: Aluminum is one of the commonly used alloys because it is light-weight, very strong, corrosion-resistant, and it easily polished or painted for an appealing finish. Zinc offers high impact strength and is the easiest to cast. Brass is heat-resistant, highly corrosion-resistant and provides excellent electrical conductivity.

High pressure die casting is an efficient, economical process that offers a broader range of shapes within closer tolerances than many other metal manufacturing techniques. They can be produced with smooth or textured surfaces, and they’re easily plated or finished with a minimum of surface preparation. They can even be designed to complement the look of a surrounding part.

There are several more benefits to choosing die casting over other manufacturing processes. High pressure die castings are heat resistant, highly durable, and provide close tolerances. They reduce or eliminate secondary machining operations making them cost efficient. High pressure die casting is ideal for anyone who needs a large quantity of intricate metal shapes that are highly durable.

The majority of failures in die casting and metal plating dies made of steel is heat checking. This process caused by the constant heating and cooling of dies creates stress in the steel which affects its ability to perform. In addition, ongoing thermal shocks contribute to the failures of the die cast materials. Dies are pretreated with this product are stronger and more resistant to heat checking. Our product can also reverse the affects of damage that has already been. This processes with not eliminate the heat checks, but it will decrease the amount of reoccurring heat checks.

To create a high quality casting product, the die casting and metal plating process needs to remove the heat that is created by the molten metal. This will create a solid casting product. To accomplish this, the heat energy needs to be transmitted to the die steel. The heat needs to pass through the steel surface that heats it up very quickly. Next, the surface will begin to cool down. When this process is repeated over and over again, heat checks will begin to appear. These checks will be hard to see at first, but upon close inspection can be located where the molten steel is poured into the die cavity. The checks will grow in size and get deeper into the surface. The number of checks will expand grown into each other. This process shortens the life of the dies and affects the end casting products and it eventually turns into a high cost expense for your business.

The main casting machine are more than 100 sets, such as Japan SINTO FBO production line and FBM production line, resin sand production line, molding machine production line. The main manufacturing methods are green sand and resin sand.

Aluminium is the choice metal for making light weight parts of vehicles, aerospace and transport industries. Casting of liquid aluminium alloys into metal moulds utilizing systems like gravity, low pressure and high pressure die casting is an economical way of making difficult shapes which need minimum machining. Australia’s auto industry supports a large local die casting business, manufacturing parts that include cylinders, pistons and engine sumps etc.

Rising demand in world auto market for aluminium die cast parts is producing great opportunity and challenge for Australian business which wants to emerge as a global player. By setting partnerships between Nissan and Ford, CAST has developed and produced new and latest technology that has been benefiting our partner’s products. In turn these skills have created IP that is poised on the verge of commercialization.

To increase production of high pressure die casting by lessening its time cycle by 30%. The cycle time has been reduced by more than 20% on certain parts at two industry partner plants. The project involves identifying places where cycle time may be reduced, and doing it practically to prove the findings of research. This made it essential to involve shop floor staff to implement the changes needed in systems. These trails are generally in variation with day to day production and due to true co-operation of shop floor staff it become possible to achieve targets.

The third year of project has seen the true spirit of co-operation between researches and industrial partners in which latest research results got through simulated trails have been done practically on shop floor with help and support of Ford and Nissan staff. The changes once tested during trials have been incorporated in production systems giving benefits of reduced costs by reducing time of each part manufactured. An example of reduced time achieved is at Nissan on a gearbox side cover made in twin cavity die has given successful results after many months; from an initial cycle time of 75 seconds down to 60 seconds. While research at Ford on a changer housing casting, has been successfully implemented by lessening cycle time from 90 seconds to 74 seconds.

In future the reduction of time cycle will be tried for other parts as well.

Automatic fault detection in aluminium die casting:
This involves developing a system to detect surface and sub surface defects.

A fully automatic fault detecting machine named CAST vision has been produced and a prototype process is in place for extended in-plant on-line trials. This is the third year of this project and it is giving good results. The result of algorithm which was designed and developed in 2nd year has been put to test now. By prototyping the CAST team had designed and developed a working system CAST vision. This can discriminate between good and defective parts.

Every day in our lives we use die casting material but are completely oblivious to the process that is in place. Thousands of manufactures use this die casting to come up with daily items such as toys for children and even equipments that change our very method of working. Die casting has certainly provided the human race with a plethora of products that are incorporated into major appliances and automobile industry.

Conceptually, casting is a manufacturing process and requires articulate calculations to create the required outputs. This process injects liquid material into different moulds to solidify the mould. The amalgamation results in different fabricated parts. The primal benefit of casting process allows manufactures to create specific parts that are not economically feasible to create on the general assembly line. Million of parts that are made via die casting process could not have been achieved otherwise since the cost of producing certain items are not economical or even production possible. Any form of casting is a labor intensive process that requires a specific skill set. All processes from temperature building, quantity and quality of the liquid to be injected, form and shape of the mould, to the coolness technique of the output products all require specific skill sets. Without an accomplished team, it become very difficult for die casting manufactures to delivery quality products.

The dies also come in different shapes and varieties in properties. Die casting process is heavily used in the automotive industry to create different body parts. Australia’s auto industry supports a large local die casting business, manufacturing parts that include cylinders, pistons and engine sumps etc. A very similar growing industry also flourishes in Korea as well since Korea is home to a large number of automotive manufactures. Die casting is one of the most efficient means of producing car parts since it is more feasible than the older versions of liquid casting and other strenuous techniques. Die casting has allowed for the substantial growth in mass production of automotives as well as parts for airplanes and trains as well.
